Factory planning for water bottling projects
Expand without treating the operating plant as empty space
Expansion introduces interfaces with existing equipment, people, utilities and production commitments. Make those constraints part of the project brief.
Answer first
Start from measured constraints, define the new saleable-output and format basis, verify shared utilities and building capacity, protect ongoing production, plan every tie-in and shutdown, and release the new stage through integrated tests and controlled handover.

01
The expansion plan needs verified information about what already exists and how it performs.
Models, layouts, interfaces, control boundaries, condition, formats and available documentation.
Operating schedule, real bottlenecks, changeovers, maintenance windows and quality constraints.
Measured or engineered available capacity, not only installed nameplate capacity.
Actual access, free area, structure, drainage, material routes and finished-goods pressure.
02
A tie-in changes both the new scope and the risk to existing production.
Product, water, air, drains, conveyors and other physical interfaces.
Power, panels, signals, interlocks, data and emergency-stop boundaries.
What must stop, for how long, under whose control and with what recovery plan?
Storage, bypasses, barriers, temporary utilities or phased installation required during the work.
03
Test the expanded system and its interaction with the existing plant.
Check new equipment safely before integrated operation.
Verify transfers, interlocks, utilities, accumulation and stop/restart behavior.
Use approved materials and agreed checks while protecting current product and schedule.
Revise layouts, maintenance scope, spare-parts records, training and operating documents.
04
Use current measured production, downtime, utilities, quality, material flow, warehouse, maintenance and staffing evidence. A nameplate gap does not show where added equipment will move the real bottleneck or overload a shared system.
| Baseline | Current evidence | Expansion decision |
|---|---|---|
| Saleable output | Format mix, good units, stops, losses and shift pattern | Required new rate and affected bottleneck |
| Shared utilities | Loaded demand, peaks, quality, alarms, storage and margin | Reuse, upgrade, separate or stage |
| Space and flow | Measured access, accumulation, warehouse, people and vehicle routes | Relocate, re-route, extend or change operating policy |
| Quality and hygiene | Cleaning, environmental, package and release performance | Protect or revalidate affected controls |
| Maintenance and people | Skills, spares, support, shutdown work and changeover burden | Training, staffing and lifecycle scope |
05
Every live-plant connection needs a defined boundary, safe isolation, temporary condition, work sequence, inspection, cleaning where applicable, functional test and authority to resume production. Preserve a rollback or containment route when a failed tie-in would stop the existing business.
Separate construction, dust, traffic, utilities, hygiene and people from released operations.
Complete prefabrication, permits, materials, access, tools, tests and decision owners before the window starts.
Test shared utilities, transfers, conveyors, quality and warehouse flow after individual equipment checks.
Define what can operate, what remains held and which evidence closes each expansion phase.
Buyer questions
Not automatically. The real constraint may be treatment, bottle supply, packing, utilities, warehouse movement or operating time.
Sometimes, with defined segregation, access, safety, temporary conditions and shutdown windows. The actual plan must be agreed for the site.
Start with an existing-condition record and a clear statement of the required future operating state.
